Apple Exploring 3D Printed Aluminum Chassis for Future iPhones

Apple is reportedly investigating the use of 3D-printed aluminum components for future iPhones and Apple Watches, a move that could significantly change how some of its devices are manufactured.

According to industry reports, Apple’s manufacturing design team is working with the company’s operations division to develop a process that can produce aluminum device enclosures using metal additive manufacturing. The goal is to improve production efficiency while reducing wasted material during the manufacturing process.

If successful, the technique could allow Apple to create the outer chassis for devices such as the Apple Watch first, before eventually expanding the process to iPhone enclosures.

Apple has already experimented with additive manufacturing in its supply chain. Recent models of the Apple Watch used 3D-printed titanium components, demonstrating that the company is willing to adopt new production methods when they provide advantages in durability or efficiency.

Using 3D printing for aluminum chassis could offer several benefits. Traditional machining and forging processes often waste a large portion of raw metal, while additive manufacturing builds the part layer by layer, potentially saving material and reducing costs. It may also allow engineers to create new internal structures or textures that are difficult to produce using conventional techniques.

The shift would not happen overnight. Producing millions of phone enclosures requires extremely consistent manufacturing at enormous scale, which remains one of the biggest challenges for metal 3D printing. However, Apple’s interest suggests the technology is becoming mature enough to be considered for consumer electronics production.

If the company moves forward with the idea, it would represent one of the largest real-world uses of metal 3D printing in consumer hardware.
